Need to do some Cross-Match work between some catalogs which are several 100MB in the form of FITS, can IRAF do these work?

Depends on what's in the catalogs exactly, but have a look at the IMMATCH and IMCOORDS packages, specifically the XYXYMATCH task. These don't work on FITS tables directly, however you can use the TABLES package to dump these to a text file and/or extract the columns you need.Cheers,

See also the TMATCH task in the TABLES package, it might be able to deal with the FITS files directly and has some functions that may prove useful.
